I have a cav injector pump on a ford, the recycle outlet(back to the filters) has a banjo type fitting on it. it constantly leaks. I used two new aluminum type gaskets from the dealer on the attachment bolt, but it still leaks. Anyone with a similar problem? I would like to replace the fitting with a compression type fitting but the threads into the injector ( the fuel flows through the center of the bolt) are parallel thread metric making it difficult to use another fitting.... Joe,
I had same problem like yours with copper and aluminium washers/gaskets, on feeding pump.
Problem was solved easily with homemade plastic washers. Take a part of oil can, 1.5-2 mm thick, punch hole, same diameter as screw, and with scissors or bigger puncher make washers.
Do not overtighten, because plastic will "creep out". I did it several years ago, and it is still good.

Just got done "emerying" the banjo fitting surfaces. Then made two new gaskets out of some 1/16" "Garlock" gasket material. Its somewhat hard, but has much more compress-abilty than the aluminum ones. Seems to be holding fine for now, thanks for the help

Thanks for the help, I will try all... I had actually tried using scotchbrite pad to buff up the fitting, now I'll try the emery...

Its likely leaking from the joint where the threaded tube part that the banjo bolt screws into is welded to the flat plate. Go to the dealer and have them order a new fitting and gasket.

I have replaced the small attachment plate (aluminum) that is mounted to the pump. (the banjo bolt screws into this). That seems to be fine. The leak seems to come from the banjo fitting gaskets (which are new). The banjo fitting with the small aluminum gaskets seems... well, a lousy setup because the steel bolt screws into that small "attachment plate" which is also aluminum, so you can't really crank down on the bolt to tighten and compress the gaskets for fear of striping the aluminum threads. If the fuel tank is shut when the tractor is not running I loose injector prime. Which is a pain in the butt.........

Take the return tube off, dress the sealing surfaces of the banjo fitting with a piece of fine emery cloth lying grit side up on a flat plate or piece of glass. Reinstall with new sealing washers, do not overtorque.

How is the surface of the banjo fitting? If it has a burr in the surface the washers seal against that could cause your leak as well. You really should not have to bear down o the banjo nut to seal it. Like a flare fitting you are not supposed to overtighten these fittings.
